I've  now had a good look at the front wheel.   The rim is not central on the hub. If I slacken all the spokes and re-set the rim 1/16" to the right, the spokes will lie correctly and the threads showing should disappear.

It will have to wait though until I have time to take the tyre off, must check what happens inside the rim.

That’s interesting Terry, I made a jig off old wheel to give same offset as original but length of spokes should be same if hub is central to rim. Your front wheel just sounds similar to what I’m going to end up with. It would be impossible to fit the inner spokes on the outside of hub. In theory you could fit the outer to the inner hub. I’ll let the forum know how I get on. Whatever way I build this wheel I am going to end up with the outer spokes bent inwards. These are thicker gauge than original so I’m sure I am going to end up with a good strong wheel.

Wheel sorted and at local bike shop to get tyre fitted. Stripped wheel again and examined countersunk holes in inside of hub but couldn’t really see any difference. Decided to try moving round one hole on hub and the outer spokes appeared to fit better, still requiring a little bend to final position. When tensioned and trued they all seemed fine with not too much thread showing. Happy with it this time, and have contacted CWC. There was no compression marks on the hub showing which way the original spokes had been fitted.
