My conrods had that light surface rust so I soaked them in Evaporust - they came out like new castings.

I agree with Ken you need to disassemble the side cover and check out the two mechanisms.
Did you seperate the clutch plates before you put it back together - they can as you probably know stick together easily when left standing?
The clutch has that odd plate holding the 3 balls, plunger etc might be an issue there somewhere with an incorrect spacer fitting.
The kickstart should be straight forward to check - the spring can be fidly.

You can buy genuine Flexoid paper on Fleabay. Not too sure about the suggested 2-3mm thickness, that does seem awfully thick. Having said which, I admit to never having had the tops off of my carbs, so quite happy to be proved wrong. Mike.
I've measured a fragment looks like its around 1.25mm or thereabouts compressed down to 1.0mm.

If the tap is switched off whilst the engine is running to empty the carb bowls you can sometimes get flooding when you open the tap again if the valves stick a little. Before my rebuild I found rocking the bike whilst on the centre stand would fix the flooding immediately.

I need to make a set of carb top gaskets any pointers as to how thick a sheet of suitable gasket paper I need ? Links to suitable sized paper would come in handy , unless anyone has some proper left over gaskets they want to part with ? 400 carb top gasket by Macabe Thiele, on Flickr

That's weird as if the tap internals are as they should be you would have a greater fuel pressure in reserve - lower in normal ON position. Out of interest what happens if you are on reserve and open the filler cap.

The alternative might be a Bench Polishing Wheel plus some cutting paste. Not sure what sort of money to spend or how powerful the motor needs to be. I gave my old bench grinder away decades ago as I had no use for one.

Gawd knows how someone managed to put a row of small dings on the top surface of number 2 Carb top cover. I've never owned a Dremel but it's on my next potential tool buying list. Forgive my ignorance but how do they work - are they a small D/A type pad or is it a cutting stone of some sort?
I have this vision of cutting right through soft Alluminium !
