I'm with you on this Yorky, what a pain this can be!  It took me nearly a week to get mine back on as the rubber hardens & shrinks slightly with age, so here are my tips;
1. Obviously, it's a lot easier with two people ;D

2. If you've got a heat gun, warm the stubs slightly (& carefully) to get them more malleable.

3. Remove the air filter from the housing and use a large allen key or any other tool that can reach through the tunnel to apply pressure to the stubs from inside the manifold.

4. As stated by Lynx, get the stubs onto the carbs first, rotating each of them to get the best angle  :'(, then you can reach through the tunnel with your fingers to pull the rubber seal over the    tunnel mouth of the air filter housing.

Steve, just a point; in the vid the initial revs are at 1400 rpm not 1200  :)

Doh!  Took the carbs off for an inspection and found that some clown had rebuilt them and put the needle valves in upside down.... :-[ :-[

No 2 still putting fuel out of the tube though  :'(

Thanks all, I tried tapping the bowls straight away without success  :-\  As I say, what puzzles me is that all four tubes are running with fuel so I'm wondering if I've set the float heights incorrectly?  It's such a long time ago now that I can't remember what I thought I'd set them at, I just followed that excellent carb strip and rebuild piece that Tim Boughen did...

Just a quick one to confirm my thoughts....I fired up the 400/4 today at long last after complete renovation and engine rebuild, and amazingly it runs and idles really well but unfortunately while the fuel is turned on it also runs from all the carb 'overflow' tubes.  Float heights wrong or needle valves stuck?  Or any other problem as it flows from each of the tubes?

Thanks for all the input folks, I'll try to find time tomorrow to make further progress.  As you say Simon, the proper way is to pull the switch apart and check with the meter for the correct wires.  I must say though, I'm still confused about the wire ending in the dot!

Next thing that's puzzling me is the wiring for the horn.  The diagram indicates Light Green going to a dot inside the broken line and I have no idea what that means.  Also, the only spare wire from the loom that I have is a very pale mint green colour.  I presume that the green wire with the ring connector is to earth?  I'm not far off finishing the bike now so help with these last puzzlers is greatly appreciated!

Wow!  That's an absolutely superb tutorial for anyone like myself who needs to strip the assemblies down for repainting etc., very well put together.

The best paint is Simoniz engine enamel in aluminium not silver, but to get the durable finish it has to be baked for 90 minutes which means that the engine would have to stripped down.  If I were doing it again I would probably spend the money and get the engine aqua blasted - it gives a more original finish (but probably leads to problems controlled surface corrosion etc?).
As I say, following recommendations, I found the Simoniz to be excellent and I notice that David Silver has started selling it now!

Sorted it - yet again trying to figure something out for an hour, go and do something else for a bit, come back and look again and it just clicks  ::)
