Have you thought about maybe using something like a biro spring? We used to cannibalise all sorts of stuff back in the day.

You want me to send the small stuff down now so you can start work?

Thinking of the headlight mounts, the oil control valves and the setring.

Those will just drop in a jiffy bag. Unless you can think of anything else that you need, oh just thought, you need the primary chain tensioner as well so you can modify the bottom crankcase. Large jiffy bag then  ;D ;D

Build in the top case. The problem is the gearbox, those needle roller bearings locate into 2 steel studs embedded into the top case, if you build in the bottom case you can fit the primary shaft etc BUT then you're fishing to engage the gearchange forks onto the gears and that tends to move the shafts and if you're not careful you don't get them located right and when you bolt the cases together the steel  studs get pushed right through the cases and usually break them or crack them. You'll see many examples of people doing just that on the site.

Build everything in the top case, fit the primary/camchain etc and then suspend the primary hub onto the primary chain, fit the bottom case and then threaded the primary shaft through when it's bolted together. Can be a little tricky when it's a new primary chain as it's very tight with no slack but a little leverage works wonders, just be careful where you lever against. Don't have the oil pump fitted and you can see the primary shaft coming toward you and know which way to turn it so it lines up.

Sounds harder than it is TBH.

If you fit a grease nipple onto the brake lever pivot tunnel look at the pin which goes through there, there is a small flat spot near the centre, the grease nipple should be situated so it pushes grease into that recess. File a flat spot on the tunnel where the nipple will sit and fit with a copper washer so the nipple seals and doesn't just pout out of the gap between the nipple and the tunnel. Same with the headstock and even the front brake pivot pins. Either drill 4mm and fit a 5mm nipple or 5mm and fit a 6mm nipple. You can buy stainless steel grease nipples now so no rust either.

Does the needle roller housing on the mainshaft (clutch) have a hole in the centre of it? It needs to as that's where the pushrod goes through. Someone has clearly been mucking around inside as it looks to be a bit of a 500 and a bit of a 550. Which could be a problem as they used different gears for the different models and you can't mix and match.

In your pic, the top shaft is the countershaft or where the front chain sprocket fits.

The next one down is the kickstart shaft.

Then the primary shaft with the primary gear next to the bearing. That's the one with different numbers of teeth for the 2 models.
Front shaft is the mainshaft or clutch shaft and next to that is the primary drive hub. That has a large gear attached that the starter motor uses to spin the motor over.

IIRC the needle rollers uses 2 different methods to hold the needles. The countershaft one uses a cage which holds the needles in place, you can remove it from the housing and they'll stay in place, the mainshaft uses a similar cage BUT the needles are loose and tend to fall out as soon as you remove it from the shaft. That's most likely where one has been lost. I may have a spare loose needle roller around if you need it.

A mod I did recently on the 1300 was to fit a grease nipple onto the headstock, you can then give the head stock bearings a new bit of grease every year without having to take it too bits.

Best done before having anything powder coated though. Uses a fair amount of grease but it's not as bad as you think. Also have one on the brake lever pivot tube, main stand and both the front brake arm pivots. Also have plans to modify the side stand pivot bolt to use a grease nipple, ok it's a bit OTT but it prevents wear and keeps things working as they should.

Just an idea, you don't have to do them but at least you know BEFORE you do any painting etc.

Just wind the throttle stop in as far as you can and you can limp home at around 20mph or so, better than pushing.

Strange but I met a bloke last night in the pub after a bike meet. Turned out he has a mint KH400 as well, his is blueish IIRC.

Seat cover isn't original. Need a pic of the seat pan to see if it's on the right base.

500 didn't get the disc guard, the 550 did. You can leave it on though as most people wouldn't know that.

The countershaft is out of a 550 not a 500. Unless you've nicked the needle roller bearing off the 550 as that's a small oil pump on the end.

Check how many teeth the primary drive gear has got. They differ between the 500 and 550 as the clutch basket changed. 500 has 24 and 550 has 26 IIRC.

Change the damper rubbers in the primary drive hub, sure we've already told you that.

Went to the Swettenham Arms meet at Swettenham, near Jodrell Bank last night. Some really nice bikes there but spotted a CJ360 from across the car park done in Parakeet Yellow. First glance I thought it was a 400-4 as the tank a similar design so I sauntered over to take a look.

I freely apologise now, I should have taken a pic, which I'll do if I ever see it again. It was a really nice restoration but done 20 years ago, exhaust was original and was completely immaculate, not an ounce of rust on it. I was never a fan of the CJ series, in fact it's my pet hate bike but this was really good. I'm not easily impressed but this did impress me.

Owner never been on this site but I told him what it was and what we do and maybe he'll pop on and post a pic. He has a few of them and also had a 1962 Ariel along with it being ridden by his Dad.

A really nice Velocette there, brand new engine, new cases, new crank, new everything, cost £6500 to build. Even had an eleccy start on it and all the electrics were modern. I'll take a pic of that as well next time.

Meet is every Thursday night if anyone is in the area, get there early as by 9.30 most have gone these days as the nights draw in.

I should have sold him my Workmate, let him do it up and bought it back afterwards, probably cheaper than me doing it.

Nice tank Roo. Used to work in an Aquarium shop as a cheap way of getting fish. I was mad on barbs at the time, with my favourites being Tinfoil barbs, I had some massive examples.

We had some Piranhas and a couple of big Oscars in different tanks.

3 sold, I'll wait a week and organise the sales to see how many others want them.

Unless of course you need them sooner.
