Fit the bushes before you try the pin as they compress slightly BUT yes the pin tends to wear at least as much if not more

Just do it up tight is enough and only use threadlock if you want it to be a swine to change seals again BUT do make sure the copper washer is in good nick

If you need black and can't get them the next size is brown so whilst it would not be ideal, according to Honda, it will run for a long time.

I have built with all black shells before now and given strict instructions to run in carefully for 2-3,000 miles with frequent oil changes and all has been OK.

You have to remember that Honda built these bikes with clearances as if they had already been run in and only needed a bit of final bedding in before thrashing mercilessly.

By the same token measuring the pins does not really work as Honda used highly accurate air gauges and if you check out the manual sizes there are several grades over a small dimension

Takes quite a bit to remove all the white metal down to the copper, not just a couple of seconds

Multi purpose grease for everything and if you remove the end fitting from the grease gun pipe the thread will screw in about 1 1/2 turns into the pipe fitting hole as it is a different thread and that is enough  DO NOT FORCE IT or you wreck the caliper

Start by turning in the idle adjuster till a slide starts to lift and then use a 1/8 (3mm) or smaller drill bit as a feeler gauge to set them all the same.

original 500 tool was 07908-3230200 but i think this was changed to the 650 one
and i think i have seen something on the M and P site EDIT just checked try this link

The low pressure is simply the excess clearance on the mains, the real problem is what caused that

Those shells are toast, you should never be able to see the copper, and with that i suspect the crank is as well

It was a mod to try and stop clutch rattle, used on Wings and F2 as well if I remember right

Having jogged the memory it's fairly easy to tell:-

If the valve on the tube is a non sloppy fit in the hole it's a tubed rim

If the valve has a lot of play it's a tubeless and needs a special nut to hold the tube
