Same old rubbish then. Serrated welds and single skinned?
DSS did say earlier that there were production issues, they are more picky than CMS about quality. I'd send them back, as they wouldn't do for me at that price. Although some may have no option but use them.

Found 2 suspect items in the clutch.

The spring disk behind the clutch centre (you know the part that's fit and forget) was in back to front. Must have been like that for years as I didn't remove it on the rebuild. Its the one behind the giant circlip that never needs replacing, weird.

Also the adjusting bolt threaded end that goes through the lever pivot was bent. I have a spare one of those, so fitted that.

Just waiting for some new 25mm circlips as it bent getting it out, and a new gasket. Then I shall give it another go.

Everything else is where it should be, and the disk stack measurement works out correct according to the manual.

Will see how it looks when it's back together.

Looked at loads of pictures now and my back plate is further in. Somethings missing. Will pull it out and compare it to the exploded parts diagram. The clever money would have been on doing that in the first place. DDeeerr. ::)

The plates were put in a plastic zip bag with clean 10W40 oil and left to soak for 24 hours. They were in the engine though for many weeks before the engine oil went in. Guess they may have dried out a bit, but the oils in now and the engine has been cranked a fair bit.

The steel plates all went in with the sharp edges to the back (as they came out). They were clean and didn't appear to be warped (as I said though only checked by eye).

Don't think the stack is thicker though as the adjustment bolt is at its very end. If anything, something may be missing though I don't know what.

Found this image online of a removed clutch assembly and the back plate looks way higher than mine (although the springs are not tightened down). Think I shall take it apart again somethings not right there.

Today's job is the front end and handlebars. Don't know if it will come back and bite me again, but I am using pattern switchgear to replace the seriously damaged stuff that came with the bike. 

It took a while to get the cables threaded through the handlebars, bit fiddly but got there in the end. For pattern parts they appear to fit well.

I carefully cleaned the paint out of the handlebar mounts so they grip better on the bars.

Strange to get the handlebars on finally, it suddenly starts to look like a bike again. There's not really much you can write about that so I shall just keep the thread up to date in pictures. I'm sure you wont miss having to read all the waffle anyway.

As usual with the indicators, I took the time to make up hard wired earth links for each one. It usually pays off with fewer electrical gremlins later on.

Got the clocks fitted whilst there was still some good access, saves fiddling to get the mounting nuts on. The headlight is now black as Honda intended thus avoiding the comments from the purists. Doesn't look bad for one of my paint jobs (I don't have enough patience to be a painter, I want it done now so always put too much paint on and it runs).

Just a quick photo from the side of how things are looking so far. I'm generally quite pleased with it, although I'm actually a little further along the road than the pictures show (still trying to catch up with the thread in a chronological order). As a few of you will already know, the storm clouds are gathering above the garage and it all comes to a sudden stop.

Unfortunately no, I didn't measure the stack height. With hindsight that would have been a good idea.

I did make sure everything that came out went back in. I also checked the plates for surface rust etc, and a quick check if they were warped (only by eye unfortunately).

Have posted 3 pictures below of the assembled clutch in place on the engine. Can anybody tell if it looks wrong, looks okay to me.

Maybe I need to run the engine before I do anything, it may just need bedding in. Perhaps I'm being over cautious again.

I have finally managed to get over the problems with the exhaust fitting. That ones now all buttoned up.

Had a problem with the centre stand stop being so far off that the lever on the centre stand hit hard against the bottom silencer. A home made bespoke part has sorted that one out.

Then the German supplier came through with a used end cap for the silencer that I bead blasted and painted with black engine enamel.  That was then riveted in place with some large pop rivets. Looks pretty good really.

The next job is to get on with the front end and get the wiring in the headlamp done.

I have used a Cruzinimage clutch on the rebuild of the 350F (mainly due to the cheap price).

Now its operational there is a huge amount of clutch drag and the adjustment bolt is on the very end.

Are these clutches any good or should I open it up and fit a proper item. Been using Gecko clutches on the 750 from Wemoto and they have been excellent.

I definitely put everything back that came out of it, could be the PO lost something along the way. I may need to go through it again I guess.

Should I lose the Cruzinimage clutch as well or are they good.

Just been emailed with an answer. Looks like the location hole for the cable nipple is either very worn or has been drilled out by the PO. That doesn't explain why the cable inner is too long though.

A possible solution is to open it up to 8mm and cut the inner cable to length and solder on a new 8mm nipple.

These old Honda's can sometimes be a pain, or should that be the previous owners are a pain.

Just got to the last jobs and am fitting the control cables. Got all new cables from Silvers, all genuine except for the throttle cables that aren't available. When I tried to fit the throttle 'pull' cable, the nipple on the carb end is too small diameter and will not stay located. The inner cable also appears to be too long as all the adjusters are on max and its still loose. See pictures.

Has anybody encountered this before. The end should be the same as the 400F with the cable length longer to accommodate the higher handlebars.

Also has anybody got a diagram for the correct cable runs. Thanks.

Sorry Bodd should have said.

All the copper washers I use at work and on the bikes (hundreds in all) have come off eBay due to price.

Unless its a special, a copper washer is a copper washer. DSS's are in a bag with a number that's the only difference.

They still should be annealed though, but most don't bother with no problems at all. The ones I use at work are on hydraulics at high pressure that's why we anneal them.

Wouldn't have thought your bike was compromised in any way at all to be honest
