I have refurbished my forks on my 500 K1 and fitted one of the seals, genuine Honda, part number 91255-KBH-003 from DSS. It is fully seated but there is a good sized gap between the top of the seal and the circlip. Is this normal? I would have thought that the clip would sit on top of the seal to stop any upward movement?

The original part number was 91255 323 013 and it was superseded to 91255 434 013. The part you have fitted may be Genuine Honda but not original to your bike. There should not be any gap and the seal should butt up the circlip.

Yep, that's right Graham but apparently it's now 91255-KBH-003 according to DSS? In any event, the seal supplied is the right spec, it's 35x48x11 but doesn't seem to fit. Just had a thought, maybe they are the wrong fork legs? I will go and measure the other one, hang on a mo...
I have a 3.3mm gap between the new oil seal and the circlip, see picture. The one without a seal in is 14.3mm from seat to circlip, so an 11mm deep seal is never going to fit snug. The only markings I can find on the lowers are 2 and HF?
It seems that 35x48x14 seals will fit but the correct size wont? Any ideas welcome?

On other installations they can come with different spec seals, which as you have here vary in thickness.
In those they use in effect a large washer that is placed on top of the seal to enable the circlip to still act on the seal to keep it in place.
You may get a kit with different combination to original that will still fit the fork legs. So, in engineering terms it has the same function but responds to supply line availability of specific seals.

Maybe you have a 750 fork? Or 750 forklegs?

Just searched through the garage rubbish for the old seal but its gone. Must have been emptied out. There wasn't a spacer on it when I removed the old seal and have no idea what size it was. Serves me right, should have checked. Maybe I should just go for a 35x48x14 or fit a 3mm spacer.

The seal doesn't go all the way down. I use 35x48x13 and just seat them until you can get the circlip on ;)

Another thought, is it worth putting dust seals over the top to keep water out? They should sit fine inside the gaiters.

This might be a stupid suggestion but you can get these seals 7mm thick so could you use 2 to get the 14mm?
