I'm wondering if you missed the groove in the bottom crankcase when you reinstalled the tensioner, that would pull it backward as the upper bolt tightens.
Washer should be fine if it's an alloy one.

Thanks for the advice folks, confession time, I did give the bolt a couple of light taps with a screw driver handle, only light taps. I've been turning her over to set the tappets, I suppose all I can do is retry tensioning before starting and hope for the best, forgot to mention,new camchain fitted when I had the cases split

Didnt see tensioner bolt move, or hear anything when I loosened the locknut, am I right in thinking I I can repeat the process to if I undo the locknut, then pull the bolt and retighten the nut, rebuilt the motor its been a long rebuild with many obstacles.

Just about to do the same, but I would have gone the the long way round and used 2-3 ,made a note of triggers diagram.

Hi all, I know it's been a while since last post so here is a update on the progress. After fitting the selectors that I bought from the US I began the search for the formentioned gears, I soon found out that this was going to to be a long search as all the gearboxes that I found, 3 in total had all suffered the same bar one and that had been robbed of the c/shaft 3rd but the 4th was OK so I bought it just for the one gear, finally just 2 weeks ago I got a gearbox in great condition from somone has built probably the best 500 classic racer I have seen, anyway as it stands the bottom end is now rebuilt and back in the frame, now awaiting std piston rings from silvers, about 3 weeks, will post updates and some pics soon

After paying £17 import tax the forks are finally in my hands, the L and R are like new but as oddjob said the centre one is just showing first signs of wear but as I said before, it's ten times better than whats in there, a big thankyou to trigger for the bolts

Yes I will oddjob, as I don't want to strip the engine again Got a full oil seal kit and new wiring loom from the Honda guy at Newark at the weekend, also bought 2 sets of c/cases from the auto jumble, wi part g/box Right and centre selector forks no good on both sets but one countershaft gear OK, and one full pushrod

Some very nice and expensive bikes there. The Urban Tiger Firblade was the best of the bunch. A mate had a brand new one for 6 months before a box driving cretin decided to park his car in the rear wheel and subframe of the bike whilst waiting to pull onto the A4 from the M4 slip road in Chiswick. The bike was a write-off. Funny thing was when my mate got off the bike after being hit the bike stayed upright as the bonnet of the car had buried itself into the bike up to the pillion footrests!
