Morning
I've looked on the PDI instructions but still am confused on the routing for the upper brake hose ..... also if I've got the longer hose fitted for higher bars ? as the original isn't available
Any pointers appreciated

Hi Simon,
Do you know the length of your hose - it certainly looks long - might be the angle but is the hose touching/rubbing the chrome fork ear?

It's hard to get an exact measure but from fitting to fitting approximately 35cm
It does touch the chrome ear

I see what you mean about measuring - mine is about 25 cm - my pipe sits in the middle of the gap between the headlamp & the fork ear.
PS My clutch cable route seem odd it pass through the right side of the headlamp/fork ear gap under the left side of the petrol tank crossing over to the left side throught a frame gap next to the coils.

Mine definately seems longer than your hose ...... your throttle cables seem long ?
My clutch cable goes as pic - under RHS of tank (as sat on it) then under the frame and down in between the carb manifold

Sounds like my clutch cable route is positioned as it should be.. The throttle cables are pattern ones already on the bike. The guide clip under the tank is absent so they do not loop down enough I suspect.

The switch wiring on a 500 is supposed to run through the bars and be none visible Ted. Have the bars got the slots on the underside to accommodate this?

Nah no slots - not sure what bars Bryan fitted it with tbh.

The first ones that came out of the box to be honest, the switches had already had cut outs done for wires outside bars before i got them but as they worked they got used im afraid

That hose is way too long, i think i have enough of the stainless hose left to make one up for you, price depends on length

I'll have to try and find a difinitive length - does your stainless have a cover over it to look OE ?
Also the PDI doc seems to suggest the route is through the oblong hole behind the clocks ? or is it routed correctly and just over length - if the latter I may be able to get a measurement near enough using Ted's findings

It's supposed to go between the clocks and in the hole in the clocks bracket.

Don't rely on my measurement Simon as I used a steel rule.
Somewhere the correct length for the correct bars will be known.
My bars are I think from a 550.

Might be the change of route will loose some of the excess hose - worth a try just cost a bit of brake fluid.

No i dont have the covered stuff, just the hose and fittings left over from a few years back

Good shout by Ted ......
Stripped the calipers to give it a quick coat of paint and flushed the system to use DOT5 .... rerouted the upper hose and also the two throttle cables
The hose may still be a little long but a test ride shows all works as well as before and the headlight area certainly looks better for moving everything

Just a word of caution Simon the Silicon Dot 5.0 is not miscible with any other brake fluid - if possible use only after a full dismantling with clean master cylinder, caliper innards, flexi hose & pipes.
If you have just drained the master cylinder & pumped out the fluid using some Dot 5.0 as a flushing agent then after standing for a day I would pump out some fluid from the caliper bleed nipple into a glass test tube or similar to check for traces of the old fluid.
The new silicone fluid will float on top - the old fluid will be in a puddle at the bottom like a sediment.
PS Don't ask how I know this.
A short ride might help the shake down.

All was cleaned prior to use but there could still be residue in the hoses so I plan on further changing of fluid again in a few days
