If the hole ends up bigger than 6.3, might be worth a look at Time-sert thread repair and the tapping size might be larger than helicoil. These are a more permanent repair compared to helicoil which sometimes come out with the bolt.

you coulc place a nut on the opersite side toi the bolt head and try to weld it through the hole to the remaining stud. this will provide heat to loosten and should then be able to be undone. I have done this and got away with it a few times

Just a random thought, eons ago I went to ride away on my 750, forgetting to remove the padlock and chain which was through the front wheel. The result being the front stay was bent to buggery.  Being a tightwad, I just removed it, found the OE mudguard to still be rigid enough, and just fitted a couple of small rubber bungs in the fixing holes. I suppose you're going to say it's for the lower stay?  Attached pic (Hopefully) shows bike without front stay. Please excuse the red abominations fitted, but they came at the "right" price, and at a time of severe immaturity.

Why not drill out the bolt/install a Helicoil?  I suspect that's what a shop would do if they couldn't remove the bolt's remains.  Regardless of method, the bolt would probably have to have a hole drilled in it anyway.  It MIGHT be removable with an Easy-Out which would preserve the existing threads but that also requires drilling a hole in the bolt.

I'm not a huge fan of Easy Outs because if you use one and IT breaks, you how have a hardened steel stub in the middle of the bolt - EXTREMELY difficult to drill out!  No need to ask how I know that!  :)

It's out!  ;D I left my bike with the Brazilian guy at Get Fixed Motorcycles and came back at noon, an hour and a bit away. I don't know how he did it and I didn't ask, pigeon english is a struggle too, maybe he was a dentist in a past life?  ;) Only cost £15.00 and I got a free nut and bolt too!  ;D

Good news.

Looks like one of the fillings that I spat out a while ago.

A generous smear of grease or anti seize before the bolt goes back in. Chain lube or wipe your dip stick on it is better than nothing to ward of corrosion.

Actually a bit of a relief too. I was getting ready for a scenario where it would be cheaper to get a new fork leg fitted, admittedly a chance to change the fork seals at the same time. A good fork leg would have cost me £39.00 to get from 400four bits. Not a bad price but rather the need wasn't there.  ;)
