I would also replace the engine casings rather than weld them for peace of mind.
If such casings were unobtainable then the repair option would be the default option.
Your choice obviously, the amount of work involved if the weld failed a few years down the line would be a consideration for me.

I had a similar issue with the split pins on my 500 rear brake shoes to make them fit correctly.
I am not a fan of fork gaiters so I fitted the short type of dust seal on my fork bottoms. Obviosly not original, my old forks were badly corroded behind the gaiters, it seemed like a water trap to me.

I would follow my gut instinct, if you feel it's too tight it probably is.
I recall having trouble fitting my chain on my 500 initially.
Page 40 on my 500 project refers to my problem, getting the chain on the sprocket.

I'm a fan of Milwaukee tools, I already had a Kielder 1/2 Impact driver that I bought for car wheel nuts together with suitable torque sticks for cars.
As has been said power tools are good at undoing bolts etc, I have a low range and a separate high range torque spanner for most tightening jobs.

When I was restoring my 400 the DS one was I think a larger diameter than the original, might be for the 500.
My memory is hazy, I thought I bought an original replica of the correct diameter from you?
I have the 500 one if I can find it in my loft, PM me if you want me to look for it.

My understanding is back then they did not have Paint Codes or RAL numbers. Someone here will know the closest you can get, I used Peter Horton (kent400) who restored my clocks

The advantage of using plastic pipe is you can cut it so it's not as long as the axle, this means the bearing is easy to drift in Knocking in a bearing with the axel sticking out too far makes it difficult imho.

I used push fit 15 mm type pipe iirc, it was a bit tight so I did a lengthways saw cut. Perfect. fit

I had a pin hole leak on my Yamaha tank, I tried a tank seal product, that lasted less than a week. I ended up fitting a new tank. When I pressed along the underside of the pinholes it was rotted out everywhere. Clearly it is dangerous to use heat as there is a risk from residual petrol vapour.
I have been told that older bikes have thicker metal, the pin hole is the tip of the Iceberg imho.

I am a great supporter of the NHS having used their servces over the decades, I think my recent experience has shown how much pressure the hospitals are under.
I was discharged this evening, I return as an outpatient tommorow morning so they can issue some DOCCLA equipment to be remotely momitored at home with three visits Wed-Fri for some injections also given at home.
