Just reading this whole thread. The Fowlers listing is in 1/10s of a mm! And is 4.9 x 2.5m so still far too big:

I have found that nitrile O rings on the main jets actually just expand a bit with E5 and seal better. Have seen no deterioration apart from that over the years.
Just to add to the confusion I thought the Honda size was 3.5 X 1.2mm but never found them listed as a separate part for the 500 as they came with the main jet:

But I have used 3.5 x 1.2mm, 4.0 x 1.2mm (which I think HM recommended some time ago)

I use E5 80% of the time and have have thrown E10 is sometimes when topping up and found it OK. If storing for a period only E5.
But don't break up the happy home. I find it's always best to put your argument once and disagree, but don't prolong it and hijack the thread....which I have done.

Head back on and cam on and timed. Just that bit of manipulation of the tensioner gave me that little bit more and needed virtually no leverage. Re-used the gasket so we'll see. I agree Oddjob the snug fit of the chain on the sprocket gives a more positive fit and I think it will be quieter.

Took the cam off and peered down with a borescope that connect with my son's phone. All looked ok. But in the end took the head back of and damaged the new gasket a bit. Doh! Also lifted the block a little to release the tensioner. I did notice that even when held fully retracted there was still a fair amount of bow in the blade that would bear against the chain. And also it was a little bent. So made it look a bit more like the spare tensioner I have.
Put it back together sans the gasket to try and did a little more bending and I think it's better. We'll see tomorrow.
The other thing I noticed is that the chain is a much tighter fit on the sprockets than the standard chain with no movement at all.

Definitely sitting on both upper and lower sprockets correctly and I have "timed" the cam position. Rotates smoothly off the kickstart and keeps position.
Double checked the forward slipper and checked its upper and lower location in the crankcase and block. May check for a third time. Have done this operation OK maybe 10 times in the past. I know its inside the chain as I rest the chain on it. as it stops it falling in before you put the head on.

Been putting a 500 engine together with the best bits of two engines and a some new items. Re-bored cylinders (thanks Bryan), clutch plates. some new bearing shells and a DID HD cam chain (courtesy of oddjob).
Affixed the head today and all went well. And got the cam chain on the sprocket OK. But to lift the sprocket onto its location on the cam I had to lever it and bang into place. The chain is now so VERY VERY tight.
Is this OK? Will it loosen up/damage bearing surfaces/snap? Afraid to continue.

Watched some of it. The 500's celebrity status didn't count for much. Looks sound but aged, like many of us. Nice to see it's still wearing its original mirrors and it does look like a new paint job. Looks like the rocker cover has been disturbed and I wonder what else in its 53/54 years.
If the normal auction charges apply to the sale of that 750K0 then they will only get just over £9400. That's a 45% loss on the £17k

I usually soak it with wd40 and use a window scraper that uses standard Stanley blades. Quick to replace and wide enough to slide to the side to cut through stubborn stuff.

I have some 550 cases. They were probably off a 550K0. About £45 or make an offer, but don't want to go to the bother of posting them. Buckinghamshire is just across the Thames from me. But then you will have the problem of shells. They are marked BBABB.

Is that the upper or lower mounting?
Not that its any use I had an awful job removing the upper bolt on me F and had to saw it off to get the engine out of the frame. Tried whacking t, soaking, heating to get the remainder out. Had to drill out one side before it shifted.

500 SB9 8/11/76 (USf ormat) was issued to supposedly reduce friction and wear by changing the material of the adjuster. (the bit with the slot). This seems to be after all the 500s had been produced but presumably as a result of complaints. The design is a carry over from smaller capacity Hondas of the mid 60s and made it's way up via the 450.
It can be smooth but I would not describe it as light. The 550s are light.

I had a late US K3 that had pd46B carbs but never noted down the pilot jet, but I have a chart on the carbs of all the 500/550s that I downloaded from either this site or the US one and that states a 42 as standard.
But you are right that the manual states a 38 and strangely a 42 for the 500K3 that I think was sold in Europe. But Honda manuals do have quite a few mistakes.
I wouldn't worry.
